Got this titanium bolt for the rear shock mount. Need to add more threads and cut the length. Will make the 2 engine mounting bolts to match this one. The OD of the flange is .667" and I found some 17mm (.669") rod. Waiting for the titanium to arrive.

Pete, Did you ever get sorted for the tank cover, I have a kit here and Im sure there is a cover in it.
I'm out of the country though till Jan 10th if you don't mind waiting

Was looking at the tank cover and remembered the small fuel cap/filler I got for the Motard project.

Perfect fit for the aluminum fuel tank on this bike. 2mm gap between the cap/filler and the tank cover.

So unfamiliar with this bike. Missed the upper rear engine mounting bolt.

Now ordered with a titanium nut. All bolts need adjustment on the threads and length.

The titanium bar arrived and is now at the machine shop to cut the two long engine mounting bolts.

Whether I use the OEM tank, or the Chinese tank cover, I need to have some tank brackets.

Trying not to pilfer parts off the complete RZ500 (yet). Already have the rear bracket. Searching for a front bracket.

Thinking about blasting and powdercoating the brackets. New rubber dampers are still available. Will fabricate new collars and square plates out of 6061 aluminum and color anodize. Already ordered grade 5 titanium rod to make a clevis pin for the rear bracket. Will also get titanium bolts and anodized aluminum washers.

Got some aluminum to make the square plates and noticed the OEM plates are about 3mm to short to cover the dampers. Will correct the size on the new plates.

Have to decide on a method for chopping the rusted out fuel tank. Still smells like old gas.

Definitely don't want to blow up. Already have enough problems going on.

Thinking about chopping it with a manual hacksaw. Never seen sparks when I've used one in the past.

Then, maybe once it's open and aired out, I could cut it closer with an angle grinder.

This might be a PITA but I have had success with securing the tank and filling it with water (as full as you can without it impairing your repair) close to the repair spot. If you do go this way obviously there is a danger of working with water and hydro. Good luck either way you go sir.

I have used water to purge tanks, but you have to watch for flash rust. A good way to purge a tank is to run a hose from the tailpipe of your car and into the tank. Let it run (around 30 minutes typically) and that should do it.

Getting more titanium hardware as I go along.

Always have to buy long, then cut & thread to get the right shank length.

The removable frame downtube has shallow indents for the bolts. Don't really like the bolts sticking out, so went with super-low dome heads.

Perfect diameter and height for the indents. Not the best head for this application, but perfectly safe- just may be hard to get out if the threads lock up.

Chopped the rusted tank. Didn't blow up. Used a drill and jigsaw to avoid sparks.

Will start shaping up the lower part with the mounting points.
